Shipping liquids and cosmetics: leak-proof filling, sealing, and packaging

One leaky bottle can ruin an entire shipment. Here's how to fill, seal, and pack liquid products so they arrive safely and dry.

One bottle of body lotion that opens en route costs you more than its contents. The box is soaked, the label unreadable, the other products in the same shipment are unsellable, and you get a photo of a sticky mess in your inbox. Anyone shipping oils, gels, soap, perfume, or liquid samples faces a problem that dry products never pose: the contents can leak out.

Leakage rarely results from one major mistake. It's almost always a combination of factors: a cap not quite tight enough, a bottle ending up on its side during sorting, and a box where the product can slide 3 centimeters. Below, we'll walk you through the steps where things usually go wrong.

Start with the bottle, not the box

Most leaks start with the primary packaging. A bottle with a simple screw cap holds liquid perfectly well on a bathroom shelf, but not if it's lying on its side for hours in a rolling container. When choosing a bottle, pay attention to three things: the closure, the fill height, and the material.

  • Closure. A screw cap with an insert or a flip-top cap that audibly clicks shut holds better than a loose push cap. Test it by briefly holding the filled bottle upside down over a paper towel.
  • Fill height. Do not fill to the brim. An air space of about a centimeter gives the contents room to expand if it's in a warm delivery van.
  • Material. Glass gives a more luxurious feel but breaks; PET and HDPE are lighter and survive a fall. For shipping, plastic is usually the sensible choice.

Filling without spilling and without residue on the threads

The most underestimated cause of leakage is product on the screw threads. A thin layer of oil between the cap and neck acts as a lubricant: the cap seems closed, but it can loosen a turn during transport. Therefore, fill with tools instead of by hand.

Samples and small quantities

Included samples are a cheap way to let customers try something new, but they are also the most common source of leaks in a package: small, light, and often carelessly sealed. Always put samples separately in a bag, even if they are well sealed. If something goes wrong, the damage is limited to that bag instead of the entire order. Letterbox or parcel? Calculate with height

This is where many webshops get stuck. A letterbox package is cheaper to send, but the limiting dimension is height, not weight. For bottles and jars, therefore, assume a parcel. Choose a box that is slightly larger than the product, so there is room for filling but not so much that the whole thing can rattle. If you send one small, light, and well-sealed product, a padded envelope is often enough. Closing and sealing

Close boxes with tape wide enough to cover the seam in one pass. The KINZO Packaging Tape 50 meters x 48 mm (€ 3.00) is 48 mm wide and thus covers the standard center seam plus a bit of both flaps. Tape the seam lengthwise, then secure the short sides.

For products you prefer not to be opened en route, a visible seal helps. The Security Seal Stickers VOID - 60 pieces (€ 9.95) leave a permanent trace if someone removes them. This is not a lock, but it clarifies whether the packaging was opened en route in a return discussion.

What are you actually allowed to send?

Not every liquid can simply be sent by post. Carriers have lists of excluded goods and substances, and these also differ per destination. PostNL publishes an overview of prohibited goods and substances for domestic shipments. If you ship abroad, additional conditions apply per country.

Check this before you put a product line in your webshop, not after a shipment has been refused. If you are unsure about a specific product — for example, something alcohol-based or under pressure — ask your carrier in writing and keep the answer.

Checklist for your shipping station

  1. Bottle filled to about one centimeter below the rim.
  2. Neck and threads wiped dry before the cap is put on.
  3. Cap hand-tightened and briefly tested upside down.
  4. Product in a bag, samples always in their own bag.
  5. Box or envelope chosen by height, not by weight.
  6. Space around the product filled so nothing can shift.
  7. Seam taped lengthwise, possibly with a seal over it.
  8. Carrier conditions checked for a new product.

Consciously follow these eight points for a week. You will notice that most time savings come not from faster packing, but from no longer having to handle complaints.
